This GM truck injection molded upper intake manifold is a new, aftermarket replacement part. It is a direct bolt on that is built to strict quality control standards.

The original intake manifold, due to plastic construction, fails because of the intense heat of the EGR port. This heat causes the plastic to corrode and will create white exhaust smoke that appears much like a blown head gasket.

Another prone failure of the original intake manifold is along the gasket sealing area. If this area warps, it will cause a vacuum leak or an external coolant leak from the area under throttle body. Both of these will cause poor engine performance.

  1. step : Removing the Air Intake (0:54)
    • Loosen the throttle body thumbscrew by hand
    • Disconnect the breather hose from the throttle body
    • Disconnect the mass airflow sensor
    • Disconnect the intake air temperature sensor
    • Unclip the air box tabs
    • Lift off the air box cover
    • Pull the air intake up and out
    • Remove the bottom of the air box
  2. step : Removing the Throttle Cables (1:22)
    • Flip out the throttle lever out
    • Pop the plastic rod out of its clip on the throttle cable
    • Pull the cable around until it sits into the notch
    • Slide the cable end out
    • Collapse the tabs on the throttle cable retainers with a pair of pliers
    • Remove the 10mm bolt from the bracket
    • Lay the cables out of the way
  3. step : Disconnecting the Wiring Harnesses (2:13)
    • Disconnect the throttle position sensor
    • Disconnect the idle air control connector
    • Disconnect the vacuum solenoid connector
    • Disconnect the ignition control module
    • Disconnect the injector connector
    • Pry out the tabs and remove the injector connector
    • Disconnect the MAP sensor connector
    • Pop off any wire harness retainers
    • Disconnect any hoses attached to the intake
    • Release the clamp on the vacuum booster hose
    • Loosen the hose free
    • Remove the three 10mm nuts securing the EVAP solenoid
    • Remove the two 10mm nuts on the ignition coil control module
    • Lift up and remove the harness retainer bracket
    • Remove the three 10mm nuts below the bracket securing the ignition coil to the intake
    • Hang the bracket off to the side
  4. step : Loosening the Fuel Fittings (6:10)
    • Remove the cap on Schrader valve on the fuel rail
    • Place paper towels around it
    • Press the top pin with a flat blade screwdriver
    • Remove the two T20 Torx screws from the distributor
    • Move the cap out of the way
    • With a 16mm flare nut wrench, loosen the fuel fittings behind the intake on the driver side
    • Remove the two 10mm nuts securing the fuel line bracket from the top of the engine
  5. step : Removing the Fuel Line (8:24)
    • Remove the 10mm nut underneath the thermostat/upper radiator hose bracket
    • Remove the 10mm nut securing the bracket over the EGR tube
    • Remove the remaining 10mm nuts from the intake manifold
    • Remove the two 8mm nuts securing the fuel lines on the injector bracket
    • Remove the bracket
    • Remove the fuel lines from the housing
    • Remove the fuel lines
  6. step : Removing the Intake Manifold (10:24)
    • Work the upper intake up and off
  7. step : Removing the Throttle Body and Sensors (11:00)
    • Remove the hold down stud with a 5.5mm Allen socket
    • Remove the two 8mm hold down bolts from the throttle body
    • Remove the throttle body
    • Remove the MAP sensor
    • Remove the vacuum fitting for the master cylinder
    • Remove the PCV fitting
  8. step : Installing the Throttle Body and Sensors (13:26)
    • Insert the MAP sensor
    • Insert the vacuum fitting
    • Insert the PCV fitting
    • Insert the throttle body
    • Tighten the 5.5mm Allen hold down
    • Tighten the 8mm hold down
    • Torque all three to 18 inch-pounds
  9. step : Installing the Intake Manifold (14:18)
    • Clean off the surface with cleaner
    • Remove the old gasket from the upper intake manifold
    • Install a new gasket
    • Insert the upper intake manifold into place and work it down for a full seal
    • Start at the 12 o'clock position and work your way around when replacing the 10mm bolts
    • Follow the torque sequence to 44 inch-pounds or 5 newton-metres
    • For the second pass, follow the torque sequence to 88 inch-pounds or 10 newton-metres
  10. step : Installing the Fuel Line (17:06)
    • Reinstall the cylinder head temperature sensor
    • Reinstall the bracket over the ignition coil and control module
    • Reinstall the fuel lines
    • Reinstall the fuel line bracket
    • Tighten the two 8mm nuts to the fuel line bracket
    • Reattach the fuel lines at the rear of the intake manifold with a 16mm flare wrench
    • Reinstall the fuel Schrader valve
  11. step : Connecting the Wiring Harnesses (18:30)
    • Reinstall the distributer cap
    • Tighten the two T20 Torx screws
    • Reconnect the electrical connectors
    • Tighten the three 10mm nuts below the bracket securing the ignition coil to the intake
    • Press in the harness retainer bracket
    • Tighten the two 10mm nuts on the ignition coil control module
    • Tighten the three 10mm nuts securing the EVAP solenoid
    • Tighten the clamp on the vacuum booster hose
    • Connect the hoses attached to the intake
    • Pop on any wire harness retainers
    • Connect the MAP sensor connector
    • Press the injector connector into place
    • Connect the injector connector
    • Connect the ignition control module
    • Connect the vacuum solenoid connector
    • Connect the idle air control connector
    • Connect the throttle position sensor
  12. step : Reinstalling the Throttle Cables (20:02)
    • Insert the throttle bracket to the throttle body
    • Tighten the 10mm bolt to the throttle body
    • Connect the throttle cables into the clips
    • Open the throttle body blade
    • Loop the throttle cable into the square slot
    • Send the round cruise control cable into its slot and snap it over its tab
  13. step : Installing the Upper Air Intake (20:49)
    • Install the lower half of the airbox
    • Press the upper intake into place
    • Tighten the thumb screw
    • Connect the PCV breather hose
    • Reinstall the MAF sensor
    • Reinstall the air intake sensor
    • Reinstall the air box lip
